How to Design a 4oz PCB for PFC Power Supply Applications
Time:2026/1/4   Views:802

Power Factor Correction (PFC) circuits are critical in modern AC-DC power supplies—ensuring high efficiency, reducing harmonic distortion, and meeting global regulatory standards like IEC 61000-3-2. But even the best PFC topology can fail if the PCB isn’t engineered to handle high current and heat. That’s where 4oz heavy copper PCBs come in.

In this guide, we’ll walk you through key design principles for building a reliable, thermally stable 6-layer 4oz PCB for PFC applications—whether you’re working on server PSUs, EV chargers, industrial inverters, or telecom rectifiers.

1. Why 4oz Copper? Current Capacity & Thermal Performance

Standard 1oz copper traces simply can’t handle the continuous high current (often 10A–50A+) in PFC stages without excessive temperature rise. A 4oz (140μm) copper thickness offers:

  • 4x higher current capacity vs. 1oz at the same trace width
  • Lower conduction losses → higher system efficiency
  • Better thermal spreading across the board surface

Rule of thumb: For 30A RMS current, a 4oz/10mm-wide trace stays under 20°C rise—while a 1oz trace would exceed 80°C!

2. Stack-Up Strategy: Use All 6 Layers Wisely

A 6-layer stack-up isn’t just about routing—it’s about power integrity and thermal management. Recommended layer assignment for PFC PCBs:

          1. Layer 1: High-current input/output traces + components (MOSFETs, diodes)

          2. Layer 2: Solid ground plane (minimize loop inductance)

          3. Layer 3: Power plane (PFC boost voltage, e.g., 400VDC)

          4. Layer 4: Additional ground or auxiliary power

5.Layer 5: Signal routing (gate drives, feedback loops)

          6. Layer 6: Ground or thermal relief layer

Tip: Place MOSFETs and inductors on the top layer and use thermal vias to connect their pads to inner ground/power planes for heat dissipation.

3. Thermal Management: Don’t Let Hotspots Kill Your Design

PFC switches generate significant heat. Mitigate this with:

  • Thermal vias under MOSFET pads (use 0.3mm holes, filled & capped if possible)
  • Copper pours connected to high-power nets (avoid thermal relief on high-current paths!)
  • Wide polygon pours instead of narrow traces for DC+ and GND
  • Consider metal-core or insulated metal substrate (IMS) if ambient temp >85°C

4. Material Selection: FR4 Isn’t Always Enough

While standard FR4 works for many PFC designs, consider upgrading if:

  • Operating frequency >200kHz → use high-Tg FR4 (Tg ≥170°C)
  • Extreme thermal cycling → choose Isola 370HR or Panasonic R-5775G
  • Need better thermal conductivity → explore aluminum-based PCBs

5. Partner with a Manufacturer Who Understands Power Electronics

Not all PCB factories can reliably produce 4oz multilayer boards. Look for a supplier that offers:

  • Experience with heavy copper & power supply PCBs
  • UL certification (e.g., UL94V-0 flammability rating)
  • Free DFM feedback before fabrication
  • Electrical testing (flying probe or fixture) included

At HowayPCB, we specialize in 6-layer 4oz heavy copper PCBs for PFC power supplies, with ISO9001-certified production, low MOQs, and DHL shipping worldwide.

Final Thoughts

Designing a PFC PCB isn’t just about layout—it’s about managing energy, heat, and reliability. By leveraging 4oz copper, smart stack-up planning, and proper thermal design, you’ll build power supplies that last longer, run cooler, and meet global standards.
